well, true, the roof panel itself would be a pain but fabricating parts for the A pillar wouldn't be too difficult 

 

it was more of a general comment about everything being possible ;)

Today I finally completed the roof and A-pillar repair. Very satisfied with the end result.

 

This was the starting point to fabricate a repair panel for the A-pillar.

Then I folded the edge and tried it on the car to take the dimensions for the next fold.

Then I used the angle grinder to slightly mark-up the panel to help with folding it. I only have a small vice, which is what I'm using to fold the panel.

Then the repair panel is ready for fitting.

I tried it on, and it was almost perfect. I only needed to do a small adjustment to get it to fit properly.

Then zinc primer to the car and the repair panel.

Then I needed to cut the excess of the repair panel, to align with the existing panel on the car.

Then I finished grinding the roof repair and the area around the windscreen to finish it off with some primer. The gutter would need another repair, which I will do at another time.

Next was to plug weld the repair panel along the A-pillar.

And then some grinding.

To finish it off, I applied some primer to the whole area. It is not perfect, but a bit of filler should make it.

And that was it for today. I have ordered a heritage rear panel, which should arrive Monday-Tuesday. This would keep me busy during Easter! :)

Have you tried a door on just to be sure of fitment now? Looks like you'll need to soften the fold along the repair patch to blend it in a bit.

Good work, now onto the opposite side!

Hi Colin, yes that needs further work which will be taken care before paint.

 

I tried the door on the car and it fits perfectly, phew!!

Fantastic! That's pretty good a panel that size with free delivery. Post Brexit delivery to Ireland is a right pain with customs and courier handling fees!

Cheers Colin! My family used to send me boxes with goodies (mainly food) from Spain, but since Brexit it is just impossible! :(

 

Good progress today, I almost completed the rear panel ;)

 

The starting point.

Next I had to remove the rear part of the jig, to introduce the rear panel. I used the jack and some timber to lift the car and hold it in place while putting the rear panel in.

Then I aligned the panel and clamped it to get the cutting line on the C-pillars.

Next I cut the C-pillar and clamped the rear panel in place.

Next I tacked the panel in place, not very sucessfully on the driver's side...

Next it was the time of the spot welder. First between the rear panel and the quarter panels.

And then the rear panel with the boot floor and the rear valance. For this area I've increased the power settings on the spot welder, to ensure the 3 layers were welded together.

And that was all for today. Tomorrow I will grind the welds and spot weld the rear panel to the parcel shelf.
