Can anyone recommend the best metal size to make the frame from 1" box with 2mm or 2.5mm thickness? Any other pieces of metal i may need to save me multiple trips as its hard to get time to get out there! Any advice be much appreciated.

Think most people use 30mm box and 3mm thickness

25x25x3 is more than enough. Our frame is solid with it :-)

30x30x3 here, plenty strong enough. I can't see 25x25x3 being any weaker

This all that I've removed that's not needed so far.

Looks like a good project, what does the 13 amp plug do on the micra loom ;D

It powers the 200l compressor that I had to remove from the Micra fitted from the factory. :P

I also went against all advise and bought the 151en but hear me out! I bought it because the 151te was an extra 100. I plan on getting a 9l bottle of gas so would have had to buy a regulator for both either way so now I can just plum it into the 151en and save myself the 100 quid?

Pretty much, you need the right size tips a regulator and reverse the polarity.

Finally got my welder all set up with a big bottle of co2 gas for cheap. I started welding up a jig and have come across some problems.
I've alowed myself some tolerances of 1 or 2mm at each mounting point but when I try to line up the two holes on the front of the frame it seems to be off to the drivers side by about 10mm in terms of being square. Is this a normal mini thing or is that a lot?

The ones on the very front cross bar

See below the difference. I've since got this down to a 10mm difference this is just the only photis I have.

Well the first subframe I started to work on turned out to be bent out of line so I'd say mark the centre of the subframe front and back and then see if there inline with each other

Is there any reason why people don't use the original micra engine mounts?

Some people have used them, personally I prefer the landrover mounts as they are solid and don't move much.
