I managed to finish off the upper repair patch today, not got time to weld it in position but pleased with it and once tacked in I can dress it into shape a little more, was a bit of a challenge making this but am getting better with practice.

Need to get some 12mm copper bar to make some modified electrodes for my spotwelder so can get into gutter area especially for when I replace the windscreen surround and fit new drip rails.
Going to enjoy the weather for a bit now can't keep working

Been on holiday and had a car show today so didn't get much time this weekend, but did manage to get the repair piece welded in, needs a little more grinding and hammering into shape but pleased with the repair so far, just got to remove the windscreen surround now and try to fit that, I also bought some copper bar off eBay so I can make some electrodes to weld the roof in the gutter,

Thanks,

Managed a little more today as I have this panel as my next challenge, not looking forward to it but got to do it now

ce4d1a9f939da8dca7e0d6ba83d1fb76.jpg

I did a little welding including plug welding closer panels then cut out panels on drivers side and slit panel just under gutter all across.
Then I cleaned derusted and painted inside pillar.
Need to repeat on passenger side then get some bracing in.
The part I am dreading is sanding the roof flange ready for spot welding as it's roll spot welded on, I will be spot welding as close together as I can

Look forward to seeing that fitted as we have the same repair to do on a pickup at somepoint.

Well managed a little more this afternoon,

Finished removing remains of old panel and had to do a little repair on front lip of passenger side roof
Just welded a new flange in position.

Then seam sealed and painted inside box sections

Tried to fit the surround but as it's usually fitted without the roof in position I had to remove the inner a post pieces and also the corner pieces of the inner rail are different on heritage panel so have had to remove those as well,

Just did a trial fit as it needs a bit of adjustment to get right but ran out of time today

The gutter isn't too bad on new panel but I have yet to sort out the open sections for drainage as later panel doesn't have them. Shouldn't be too difficult to sort it though as have sections from original gutter to help

Part of me wishes I had replaced that whole panel so wouldn't of had to build up filler of the scuttle joints. Looking good though mate

Thanks for comment, I must admit I wasn't looking forward to changing this panel but once I had cut out the old one and decided best method to fit the new one I am now glad I went down this route as I have managed to fully derust inside a post now as only original part remaining is the upper section of the side panel. The roof corners have been much easier to sort with the panel removed, and when you think about it the panel was only about £60 more than the lower repair panel and I needed one of the inner panels that was fitted to it anyway, awkward bit was repairing flange on roof but I welded it from inside on corner so it's strong and I have some copper bar to make some smaller dia electrodes for my spot welder so I can get inside the gutter. I am still to decide easiest way to get the gutter drain points replicated but worst case is welding in the section from original gutter.

Thanks for kind comments,

I meant to add the picture of the spot weld electrodes I made to allow me to weld inside gutter from some 12mm copper bar I bought off eBay, they worked fine and may come in useful elsewhere
