On xmas eve we looked at the metro inlet manifold and decided we didn't want all that water jacket on it, it had to go.  So we hacksawed and Bastard Filed and milled and hogged it down to this:

Then we hogged some more and got the die grinder out and used ever decreasing coarseness of burrs.  That open-weave wet&dry-tape-type-stuff that-plumbers-love is really good for showing up the holes:

Then the  Dentist's drill came out, we use it as a porting tool and it's very handy for getting into the nooks and crannies. Then various needle files and again more of the open-weave wet&dry-tape-type-stuff that-plumbers-love:

At about 0230 on xmas morning it we polished it:

Then today we filed and polished some more:

It's ongoing, a couple more days of filing and polishing then it'll go in the anodising tank, I'd like to leave it shiny but the anodising will dull it: semi-thinking about getting a chromating kit but by-jingo they're pricey!

An excellent bit of work and well worth doing for both performance and appearance.

Very well done and now we have all seen how that grotty old manifold can be improved.

Yes, it's a horrible thing to start with:

Though underneath all that hideous bulk is a fairly well flowed, (considering it's standard OE) pretty manifold.

It's done, it's not perfect because there's bits of metal embedded here and there.

Really nice! What did you use to polish it, I wouldnt mind having a go on my twin HS2 inlet, and the dashpots for that matter!

 

A milling machine, a hacksaw, about 20 different files from Bastard files to watchmaker's files, many different burrs, many grades of emery cloth, many sizes of polishing mops from 10 inch to 10mm.  Roughly 25 man hours!   The dashpot, yes, it's been looking at me, it's next... :-)
