Cheer Darren.
Had another play with it today. I didn't manage to get the door lock on in the end, the hinges are brand news so hopefully that help.
I sat on the inside of the car and felt around the door. I noticed that at the bottom of the door there is hardly any gap between the door and door step. So I bent the flange on the door step in towards the inside of the van.
I refitted the seal and the door now sits further in.
Which is making me wonder???
I'm also wondering if the door skin might need shaping near the pillar.

Right then bit late but pictures.
Door without seal... Nice... I'd also put the hinges back on after this picture.
Door with seal.... not NICE!!!!
I then as above bent the flange on the door sill inwards and it made it a bit better but forgot a picture of that.
IN OTHER NEWS.....
Old v New. I had to weld a nut to the flywheel bolt to get that out.
New shiny. However the nut on the end is smaller than the old one which means I haven't got a socket to torque it up at the moment.
Skimmed the rear quarter again and its getting much better now.
Also skimmed the scuttle end and the wing.
Then blocked both back with 80grit and dusted with some black. I will then go 120grit to see how level it is.
I then had a sit in the van and made brum brum noises.
Thats all folks.

I would flat the black guide coat off with a 180grit paper as it will even out the highs and lows as you sand.
1200 will just take the guide coat off.
Looking good though! Shame about the door though, wonder why it is like it?
Can you not remove the rubber, close the door on the latch so it sits flush and then measure from the inside of the door frame to the lip that the rubber fits on and then get someone to measure theirs and compare?
At least you will know if it's the body or the seal then. Might be the wrong seal perhaps?7

That's just it Ben. There is no gap at all?
I tried that, took the seal out, put the door back in, felt under the door where the door frame and lip are.
There is no gap at all.. the door butts up against the door frame. I would have thought that there should be a couple centimeters there like it is at the top of the door.
I'll try and get a picture next time I'm over might make more sense.
I did think it perhaps might be the wrong seal I'll look into that.
This is the style seal I'm using at the moment.

There should defiantly be a gap mate. about 18mm i think!

I wonder if the step which I have replaced isn't in the right place or the profile of the step isn't wide enough to allow for the door if that makes sense. Trouble is its the same on the other drivers door. As I bought the steps from the same place so you would imagine from the same tooling.

Well no progress on the van recently as it was quite frankly doing my head in.....!
Been buying some parts instead though
Couple more bits for the engine to turn up then I'm good to go to drop it back in.
Probably not the best way of doing things but I've been thinking about trying to get it running over the winter and then get it painted as and when early next year.

This van is coming along nicely, havent been on for a few weeks, cant be far off the bright yellow finish now can it?
