Thank for the comments guys. It was a really good day and made all the effort worth it.

Gave it a good little blast yesterday. It's wicked. Pulls really well in all gears and in terms of how quick it feels it's comparable to the R6 and the Evo. Being a few in inches off the floor makes everything seem so much quicker!

But, the brand new diff is another leaker. Spoken to Pro-Motive to see what we can do - it's gona be a job for another day. Can't bear to take it all apart again just yet - but when I do I'm thinking some nice upgrades for the front end running gear..

Love the paint combination, what shade of red is it as I cant find it in the thread? And the whole car looks stunning to a real shame about the leak though.

Sounds that diff is really pain in the ass....

Could you please post the part number of the diff seals you got to seal it.
I would use 2 gaskets and only!!! between them Würth bond&seal and mount it together, that combination sealed everything so far I had troubles with.
bond&seal glues like hell and seals at the same time but still stays flexible till 250 degrees. like this the gaskets pressed to the walls and the flexible bond&seal fills little spaces between and glue the 2 gaskets together.

How much grinding down is needed for ATB diff? Cannot be much.... Maybe the 2 gasket+bond&seal are thick enough and solves this too?

I got the gaskets from mini spares. Apparently the guys at pro-motive don't use the gaskets and found that sealant alone works best, which is fair enough as they've done a fair few of these kits now.
Obviously that's not been my experience as I've had one of the earlier diffs with just sealant that leaked and a later diff with gaskets and sealant that also leaked.
Puzzling really as the lastest one I've just fitted all looks spot on. All put together well yet still dripping from where the two halves of the casing join.

Had a little blast in it yesterday. Not far just around town. Took my dad out in it with the Sat nav to compare GPS speed and that displayed on the dash. Id calibrated it once at low speeds but needed doing again properly.
Turns out the dash is under reading about 8 to 9mph at an indicated 60mph. Which is good as I always thought it felt faster than the speed displayed.
So just need to correct that with the Speedo healer to make it more accurate
Temps were fine too. With the fan on around town it sat about 89 degrees only rising to 91-92 when I was giving it some.
Still, it would be good to make up a direct fresh air feed to the radiator so thats my next plan.

you are very calm about this and its the 4th time now you have to take it off. If that happens with me I won't be so patience, especially shipping costs will be 100pounds minimum each time for me....

They claim that they sold the most R1 mini kits and have more then 10 years experience with it and it is not rocket science to develop a diff housing that is leak free...if its one of the first ones I can accept this but after 10 years you should have fixed and if necessary reengineered the bits that are not working properly.

already know 3 other pro motive mini who have problems with a leaking diff and I hope I am not the forth one. none of them could fix it 100%. Will have to send my diff to promotive or maybe better to somebody else to get the LSD (see other thread which one)  installed.

I think with a long term build you develop a lot of patience. Problems a plenty along the way too and once I get some real use out of the car I'm sure to encounter more.
The diff issue is frustrating because of the amount of time its been sat on blocks in the garage when I could have been driving it and for the money spent its something I don't expect to happen.
But ive been unlucky I guess and I'm still optimistic it will be resolved. Just waiting on Darren to get back to me.
